My humble A3 build thread and intro

Hey guys, my name is Paulo and I have been around the forum for some time now but never did a proper intro so I figured it was time to show my humble a3 build and to a proper introduction. It’s a little story about what I would like to do with this car and how things evolved as it goes. It’s probably not a interesting read like the big shots here but if it is an hint of inspiration to anyone out there looking to slowly progress their car hopefully it will be a good post :slight_smile:

This Audi is my first car bought here in the US. I’m originally from Brazil where I owned a VW Gol (that’s a cheaper version of the golf, in other parts of the world is know as VW fox) my main thing was sound systems more than engine and speed. With that said I always worked on motorcycles so I am very familiar with basic mechanics and how to take things apart and put it back together. Grew up with a group of friends with saveiros (it’s a VW pickup) and drag strip and 1/4miles, but still was mainly interested in the looks of a car and sound systems instead of sheer speed and power… things kind changed lol

Fast forward 8 years and When I had the opportunity to buy a car I was set on buying a pickup since I ride a dirt bike and it would make life easy to carry my stuff to races. But at the lot my girlfriend spotted this A3 that made me fall in love with it. It was the same color as my Gol, it was a hatchback and it was a 6MT. Car fax was clean I was sold.

Obviously I bought this car used so naturally at 108k miles first thing I did was have all fluids changed and brake pads replaced to as time went by replace and/or upgrade stuff.

The car - June/2013

It had all signs of 108k miles of highway driving in 7 years of use by 2 owners in Massachusetts. Rock chips on the hood/fender/grill lots of rust underneath from all the salt. But regardless the car felt and drove great no hi-cups. Installed a hitch to attach a uhaul trailer to go to races and I was great to go! :slight_smile:

Obviously NYC sanitation decided it should stay buried in snow:

Then after its first winter the car started to develop a small rattle which was a typical sign of a bad catalytic converter. That’s when I made a decision that would change my idea of this car for good.
As things break I will just replace or upgrade them. I never intended to build a race car, for me how the car feels to myself is more important than 0-60’s or lateral G’s (remember things kind changed lol)

So waterfest approaching and APR having a sale on tune and exhaust plus free install I decided that by waterfest 20 I would get a down pipe and obviously a tune not to have any CEL’s. It was cheaper to go this route than install an Audi oem cat.

Well after some research I saw the it was a simple list of parts:
A cold air intake, the tune, downpipe and that’s pretty much it to have a car even better than the one I was already in much love with.

After installing it I realized I never paid much attention to this engine bay. And never did the spark plugs from when I bought the car. Decided to get the bay cleaned and replace coil packs and sparks

Ok. I was ready for waterfest and stage 2 :slight_smile:

And that’s when the bug hit me… On the drive back from Etown to Brooklyn I was absolutely hooked on the new found woof this car had found. It’s like the car was reborn. I could not stop bringing this thing to redline shift changes.
Little did I know about the list of things that this 2.0t fsi engines had to be inspected. DV valve, cam follower, PCV valve. This was all new to me and as they started failing I started changing them. DV valve ruptured, I got the upgraded one and a DV+ from GFB, car started cutting at high rpm later found out about the cam follower, this car already has the new 2 piece camshaft, tsb was done to it by Audi, but I guess he neglected and I was extremely luck to replace the follower right before it fully broke to pieces. And then a block off plate to remove the vacuum leak from a failed PCV.

Now though I was hooked, I wanted to make this car pristine again! I wanted to make it feel and look like new! And it started.

Stop tech slotted rotors and ebc brake pads for a little more bite during braking

Hotchkin sway bar to help some of the body roll. And then powder coat my oem rims because they were really beat:

Now I was in, this car was going to become a little project. I wanted an S3. I had photos of it on my desktop a long time ago before I ever thought I would buy an Audi, so little by little I decided I would make the progress to converting this baby to a S3.

After a few months the AC took a crap. So I decided I was going to do it myself. Plus I was already aiming a new intercooler so it would be a Good chance to see the type of labor involved in removing the front end. We had moved to a new house with a 2 car garage so now I had he space to tackle some bigger things.

132k miles condenser blasted by bugs and road grime after 9 years

My rear suspension is sagging so it sits a lot lower now which I like it a lot. That’s the look I’m looking for This car, close the gap without tuck, and a flush stance. I already have 10mm spacers here. By next year I will have the enkei’s and coilovers to have the car at the proper height and comfort

Before waterfest 21 and my first dyno run I brought the car over for carbon cleaning. Figured it would be good to have an idea of how this car was doing on a stage 2 and 135k miles on it.

The car again felt alive and great. Butt dyno was happy but waterfest dyno was going to be my benchmark.
Mediocre to say the least.
It was 95 degrees outside. P3 gauge was reading IAT of 130f (heat soaked) and I still had a stock intercooler and hpfp.

It did 183whp. I was bummed. This is nowhere near the advertised power figures it should have. Plus from what I read online their dyno is not the most calibrated out there. :frowning: is it even worth all the hassle and the money?

Then I walk into the Drive Auto works tent and they have the Wagner IC I was already aiming at on sale.
I’m a man on a mission!!! Lol

Car felt normal. Holds boost longer in the rpm range so it get speed faster but it didn’t feel any more violent, just more consistent and strong throughout. While I was there I replaced spark plugs. That’s after 32k miles

Still didn’t do another dyno run because then I was hit with the best news in this entire world:

Found out our baby is An Alien

And then decided it was time to fresh this car up a little. It was driving fine but it was looking tired.

S3 bumper:

But wasn’t happy with the ring holder, so I cut it open to be see through and applied 2 coats of clear coat to give it a black look to match the grill

I had the bumper match painted but because of work schedule I didn’t drop the car off. The guys at TNS auto group did an amazing job matching the paint and later by the holidays I will drop the car off to paint the entire hood and match the blend the fenders so the whole front looks new.

Picked up a ttrs fbsw with s3 emblem and I am just waiting on the ttrs steering controls to install it on the car

A lot of inspiration for me comes from members here that meticulously go through every step they do to keep their cars in top shape and it is of great help to be a part of this forum.

Great thread. Fun to read.

I love that S3 bumper. Dont worry about the dyno they are usless run the car down the 1/4 mile. Thats the real performance of the car

Thank you guys. I know it’s not much but at least it’s an Audi lol and I’m trying to keep it in top notch without cutting corners. Takes time and money as I’m sure you all know.

Jake. I will probably be ordering a HpFP from you guys in the coming week or 2. Are you guys able to source a banjo bolt for me as well? My HPFP is the banjo style one (a pita) to remove every time.

Spend the right money in the right spots and the car will be great back to you.

The JHM guys have been killing it in the 2.0t this year. They have lots of good stuff.

Had the time to finish installing the steering and a little osir Carbon cosmetic on the knee frame.

Obviously that just added 50hp instantly lol.

Chasing down now the infamous wastegate rattle now.
Installed the wastegate clip to try and stop but it didn’t. Going to try and tighten the rod by hand to remove any slop and if it doesn’t work going to start saving for an entire K04 setup.

Come on JHM, you been developing it for the longitudinal, lol lets make it for the transverse man! I’m waiting here.

Before going for that and for the sake of ease of mind, I know is a little over kill but with 40k into the timing belt I’m going to replace everything around it to make sure this rattle is not related to a failed tensioner, from timing or accessory belt, roller, anything from in there.

I’m honestly hoping to fix it tightening the rod though, because doing the timing belt is just plain boring pita business. :disappointed:

Quick question here:

Do you guys recommend heat wrapping, CAI to try keep temps lower to the turbo, discharge pipe to maintain lower temps to the intercooler, charge pipe to maintain cooled temps to the manifold and downpipe to speed up exhaust gases?

Any benefits or a myth?

Decided to go with the A4 DTM wheels instead of the rs05rr. These are not lightweight but I absolutely love the look of these rims.

At 175k I made a mistake reinstalling the HPFP that costed me the engine. Here is some photos of the carnage:

Pretty much the hpfp dumbed gasoline inside the engine which caused every single cam, bearing, shaft, cylinder to be scored. At this point the engine rebuilt planned for 250k miles was triggered earlier and there was no turning back.

I was impressed at the stock oem clutch. At 175k miles no slip at all on a stage 2 k03 APR tune

Arnold at PagParts in deer park is the mad scientist behind the amazing rebuild.

New crankshaft, new intake and exhaust cams, overbored cylinder (83mm), brute XL forged rods and CP Carrillo forged Pistons, fx300 clutch master, s3 injectors, rebuilt head, BorgWagner k04 and switched to eurodyne software.

Now we are in the process of tuning it with maestro and get it up to full boost. Car is absolutely solid, revs up quick to redline and feels really alive!

While at the built we were also able to retrofit a S3 cluster

Needle sweep and everything. So now I had DIS which I never had on the old cluster.
Also have a S3 rear bumper (oem) sitting in the garage waiting to be painted and installed. Once that is done I will be addressing brakes that are due and Whi knows what the future holds.
Block was overbuilt for going BT in the future which I will hold off a little till I get bored with the k04.

WOW great update thanks for that. Its cool to see how the car came together. Sucks about the pump. What happened there if you don’t mind. That seems like an odd thing to take out a motor. Too much fuel flooded the oil…

Mestro is really cool its kinda limited to some extent from what I saw but not so limited that you can’t make a decent tune and have fun doing it. What are your hp goals…

I didn’t know this car already had an upgraded hpfp (from previous owner) and went to install the Autotech one, but the autotech is made for the stock nut that holds the piston, the pump in the car had an upgraded shaft (thicker) when I put the new piston in, I noticed it was kind of wobbly but that went away after tightening the nut down, so I thought it was ok. It just flooded the engine with gas. CAr was idling for 6-7 minutes , started smoking, then stopped. Tried to crank it and it locked. Arnold said about 8 gallons of pure fuel came out of it. It was so diluted it had no viscosity. It was pure gasoline.
Newbie mistake… and my gut was screaming at me… if it doesn’t feel right it’s not right.

HP goals are 310-330 wheel. Right now car is peaking 25-26 and holding till redline 19-20, we will be lowering that WG duty a little more to peak 23-24 and still try holding 19-20 till redline. Car is also extremely conservative in timing. Only 8-9 timing under wot. Arnold said it can push to 13-14 so there is 50 or so hp waiting to be used (10hp for every point of timing right?). At this settings I went to waterfest this past weekend for a quick baseline and it did 280 wheel and 238tq (seems low the torque.) all this was just tuned without logs and dyno. Small modifications from a base f23 file from maestro serve (they don’t have a k04 file for my ecu)

If we can accomplish the goal, then try push a little further without compromising turbo reliability. If 310-330 is max then start thinking about a efr or gt down the road.

What other tools there is out there to tune besides maestro? It’s the only software I know that gives you this type of control over your entire tune. Do you happen to know of other softwares?
