The s6 journey begins

Hey everyone,

I’ve been poking around this forum for a while now while I was looking at cars to buy as I wanted to get some info about the s6’s.

All very helpful.

I decided to bite the bullet in August last year and picked up a fairly high mileage 07 5.2 S6 for pretty cheap.

I knew it had issues as it had a little oil leak and it was throwing codes for some things. But I bought it anyway. I’m far from scared of a spanner thankfully and don’t mind working on it myself.

So the fun has been on going, first thing I did was sort out the errors it had, bad cam position sensor, bad cam actuator. Then I tried to sort out the air con not working, which ended up being a new condenser, dryer, pressure switch, and still isn’t working because I had to do other things, more importantly.

The little oil leak decided to turn into a massive one (like pissing oil out) one day, had to get it recovered home and dived into that. It ended up being the oil cooler seals, so I pulled it all apart and sorted that out. (Ball ache of a job really, its not the easiest getting the oil cooler out with the motor in the car, but definitely doable. Still haven’t refilled the air con to see if that’s fixed). While I had it in bits for this, I tackled the carbon clean, just went the walnut blasting route and gutted the intake as there were some broken flaps… blasting turned out nice actually.

Then it decided to throw a CEL while getting MOT’d but I knew it was only an intake runner position sensor on the intake manifold which I think I knocked while I was cleaning and gutting it. it had throw that code a few times occasionally so I replaced the sensor and went to get it retested.

Then it decided to blow the radiator while getting tested again so I had to pull the front off again and sort that out. (Glad I hadn’t filled up the air con yet. LOL)

All the while I have been chasing some misfires that started since I carbon cleaned it, I changed the plugs and coils, but I think that was down to dirty fuel injectors in the end, as a few bottles of Redex later that’s cleared up, at least I haven’t seen a cylinder 1 misfire since, but if you read the below… maybe that was an electrical fault.

Now it’s decided it wants to throw the EPC light. We went to visit some family and it was fine, but firing the old knacker up to come home it decided it was going throw the light and run like only 1 bank was firing. Switched it off, fired it back up and it was in limp mode. switched it off and back on and it was running fine, but the EPC light stayed on.

The joys of V10 life. lol

I got VCDS on it today and ran a full test off, see below and there’s a couple of things on here that I’m not entirely sure about.

The cam actuator and position sensor short to ground explains a few issues it occasionally throws codes for. Actuator low codes usually, but they would clear fine and running the output tests in VCDS today I could here the solenoids activating on both banks, but then it’s not throwing that code right now.

The EPC light seems to be brake related, but the ABS controller is not reporting any issues.

The big issue for me is 049429 - Second (Slave) Engine Control Module
U0115 - 008 - No Communication - Intermittent

That kind of explains why it seemed to be running on one bank.

While I was on today, I removed both ECU’s and cleaned them up including the contacts in the plugs and on the ECU, there didn’t seem to be any water ingress or corrosion so I don’t think that’s the issue.

I have a sneaky feeling from the short to ground and the No comms with ECU 2 issue that I am going to end up chasing an electrical fault somewhere. (But where?) The plugs on the sensors are fine, none of the wires appear to be damaged at the sensor end and the ECU end.

There’s also some other weird issues that have started like the Heater control valve has decided that its only going to blow hot air, which I’m aware could be because it’s a bit corroded inside, but I recently had that apart and cleaned it all up while I was working through the AC issues so I don’t think it’s that, possibly another electrical issue some where?

So I’m wondering really, what do you guys think? Any ideas on what to check next?

Any help much appreciated. I’m loving S6 life TBH and I want to get this car totally sorted so I can keep it for quite a long time, there not so many around now and I think mental motors like these things are worth trying to save now. won’t be long before you can’t have anything like this anymore.

Welcome. It’s a good time to own a V10. Lots of funn stuff going on. The ECU 2 com error could just be with the central control module. I would drive the car for about 2 weeks and then repost the error codes. I’d probably just post the error codes if you get any. That sample of time will let you know a bit more.

Hi Justin, thanks for getting back to me. I’ll see how it goes for a couple of weeks and run the codes off again. I do have a habit of clearing codes instead of letting it be to see the frequency and stuff. Probably my own worst enemy. Lol.

Just thought I’d put some pics up the old girl while I’m collecting some more data for the EPC light.

Currently the EPC light is still on. And it’s running ok. But I think the misfire is back a bit. But not as bad as it was before, I might try another bottle of Redex or something to see if that helps. The worst issue really is the good old oil in the plug wells! Which I’m going to have to deal with at some point. Will probably pull the motor and do the timing chains etc and all the o2 sensors you can only do with it out. I think she needs saving and sorting properly.

This is the old girl, she scrubs up well. It’s got an ABT kit on it and Ispiri 20" wheels.

This is a few of the intake while I had it in bits, there was only that one flap broken but it was enough for me to decide to gut it, especially since the others look like they could let go at any time.

Next is when I fixed the oil cooler leak. It’s a bit of a pig to get the lower back bolt out of the oil cooler, but I managed to get the right combination of extensions and ball joints on a 1/4 drive rachet to get it out. Luckily it went straight back in as well. couldn’t believe my luck getting it to go in first time, you can barely see the hole between the block and the oil cooler to line it up. seals were totally knackered as you can see. Whoever had the idea of putting it behind the alternator needs a bit of a kicking. lol

And finally blasting the intake ports. It came up pretty nice, I went through nearly 10KG of 16/30 walnut media doing it. and had to replace the manifold gaskets as they were done.

That me for now, I’ll probably pull the logs again tomorrow, I’ve done a fair few miles in the last week or so, so hopefully it will show something up that I can tackle next.

Oh I filled up the air con and it’s holding pressure but with the HVAC valve constantly sending warm air into the cabin its not much use. You get lovely warm air conditioned air coming in, great in a black car in the sun. LOL. New valve should be here tomorrow.

I know Audi does it, but in my experience you don’t need to empty the aircon. You can swing the condenser to the side and hang it on a tripod or carefully lay it on a box to not stress the hoses.

When you get the EPC, does engine run in limp mode?

I have that issue from time to time and in my case it’s not related to ABS… I spray the throttle body connectors with contact cleaner and massage them 6-8 times and can drive again with no issues.
If you don’t clear the errors it will not get out of limp.
Also I had to clear the codes in certain module order (1, 11, 3)… sounds crazy but nonetheless :sweat_smile:

While on a journey once, I could just clear the codes in that order and drive for 150-200km before it appeared again :man_shrugging:

Hey, thanks for the reply. It did go into limp mode when it first put the light on and was basically running on 1 bank, but i just switched it on and off a few times and it ran fine. The EPC light is still, but its running lovely at the minute. smooth as silk.

I did find a massive vacuum leak. The Y-piece on the top of the intake manifold is pretty beat up, some spanner monkey has been in there before (I have an invoice from when one of the throttle bodies was replaced) and cracked most of the corners where the bolts go and stripped some threads out. One of the bolts had broken loose and the throttle body had come away from the mount on one corner and was sucking loads of air in, so I put a longer bolt in it, which went past some stripped threads and nipped it down, I had to put a bit of Dirko high temp silicon round it as well as a temporary fix and its been running lovely since.

Not the prettiest repair, but it’s temporary until I get everything together I need to tackle repairing that y piece properly. £400 for a new one or £20 for some Lumiweld aluminium brazing rods which I’ve just ordered. I used them to fix the sump on my old V50 T5 Volvo when that got a crack in it from a speed bump and they worked lovely, so I’m pretty sure they’ll be fine for repairing this.

Interesting what you say about clearing the codes in a certain order as I cleared all the codes to see what would happen and it basically didn’t clear the engine ones, only some of the others by the look of it. Latest code pull below, I ran them off, cleared them, ran them off again and noticed a lot stayed even with the same dates of the last time the car saw the issue… weird, I’ll try clearing them in that order and see if it helps.

From looking at the new log, it looks to me like a lot of the issues probably haven’t been seen since I found the vacuum leak at the throttle body. for at least a couple of weeks. car runs awesome now and feels like it has much more grunt.

The short to ground issues on the cam actuator and the position sensor is definitely a thing though, the intervals for those are way high. Not sure where to start looking for those, does anyone know where that loom runs so I can start checking it all for any cut/broken wires or stuff like that.

Ignition Coil 3 short to ground is a new one and the frequency of it is a little worrying. definitely seems like one of the looms is not quite right.

A/C definitely has a leak somewhere. I’ll have to get some leak detector and see if I can find out where that’s coming from. Hopefully not the compressor!!!

Thanks for sharing. It is interesting. So it’s possible to have a vacuum leak even if it doesn’t give a fault code for a vac leak.

Clearing out the codes in a specific order isn’t crazy at all. When I had a throttle body issue I had to clear the codes in a specific order as well in three different modules with one of them being cleared twice in the “sequence” to get it out of limp mode. It was a circus.

@kimenemark it sounds like you might have the exact issue I had. Eventually I took it to a shop that knew what they were doing, and they found the TB connectors had loose pins. They did something to the connectors and the issue never appeared since.

So I just thought I’d try and clear the codes quickly in that order mentioned by @kimenemark and i found out what the problem is.

I thought I’d just do it quickly with my Carista bluetooth ODB thing on my phone so I didn’t have to set the laptop up and the EPC light went off when I cleared the Cam position sensor errors on Engine 2. It came straight back on though. so I grabbed the laptop and did the same thing with VCDS (just in time before it started pissing down with rain) and the same behaviour, the EPC light went off and came back on immediately but the only error showing on that controller was this one. Interestingly, I changed both intake cam sensors when I got the car because it was throwing for Bank 1 so I did both since they’re only cheap sensors really. It seems like that one has decided to give up. I did buy pretty cheap ones, being tight, so I think I’ll just get better quality ones and change them again.

There’s a possibility my tightness has shot me right in the foot, buy cheap buy twice. lol

The actuator is a weird one though, because if I run the tests in VCDS I can hear the solenoid clicking. Or at least I could a couple of weeks ago when I did it, maybe its given up completely now.

I’ve ordered some new throttle body gaskets as well now, so I can get that manifold fixed properly hopefully next weekend. Will post some pics of the process, if it works it ok with those brazing rods it will be handy for everyone else.

Turns out that Y Piece on the top of the manifold is not exactly a high quality casting. I whipped it off this morning hoping to use the Lumiweld brazing rods to repair it nicely. got it all cleaned up and ready to go.

There weren’t as many cracks as I thought actually, just these 2 really.

So my plan was to put a bolt through the worst one and then run the Lumiweld round it a few times to get a nice big blob of it around the broken bit and ran down into the main part of that crack.

What ever the casting is made out of its so low grade that when I hit with my MAP gas torch it just started burning away and the Lumiweld didn’t take at all. So it was time for plan B

I decided to grind a flat on the back as best I could on the bench grinder, I just removed all the knackered material really, its far from good looking but it’s flat enough to get a nut on the back. I ran a tap down all the bolt holes to clean the threads up.

Couple of longer bolts with nuts on the back to be able to nip the top side down. But it doesn’t sit quite right even when its all tightened down and there was a vac leak round the top. Same place as I found before and even with a new gasket on there.

So I had to take it off again and run some Dirko round the new gasket to get it to seal.

It looks pretty crap at the minute, I need to clean the silicon off so it looks better but I’ll do it when it cures. The other side sealed up lovely with the new gasket though. Hopefully that’s the vac leaks dealt with now, we’ll see though. New sensors and actuator should be here pretty soon and that will hopefully sort the CEL and EPC light. but again… we’ll see…

Was also my thoughts, but I didn’t have the courage yet to take apart the TB … as long as my workaround still works … :sweat_smile:
You don’t happen to know what they did right?

They said they “tightened the pins”. I had them replace the connectors altogether later just to be safe, but it probably wasn’t warranted.

They’re pretty easy to tighten up those pins, you need something pretty thin like a needle or pin to run down the side of the female part, just enough to make it bend a tiny bit.

Sensors and cam actuator came today, swapped over and no more EPC or CEL after multiple code deletes in ‘crazy’ orders.

Oil in the plug wells next.

CEL is back!!! The intake cam shaft actuator I just changed (Engine 1 Camshaft A) is throwing codes, but not short to ground now at least, and not all the time, just every now and then Engine 1 Camshaft A Actuator Circuit Low. It seems to be dropping the connection somewhere so I removed the connector housing from the actuator connector and cleaned the pins up in the connector and on the actuator, I replaced the connector housing since it was a brittle, it broke when I was pulling the pins out to clean them.

In case anyone needs connector housings or kits with pins etc. https://www.3waycomponents.co.uk/ is is good, in the UK anyway.

Popped it all back together and the old girl runs lovely, but then suddenly decides to throw a code when I’m kicking it’s teeth in a bit. It will be fine for multiple pulls, then suddenly a CEL.

Anyone got any ideas of what it could be? All the electrical connections seem good at the actuator end and the ECU anyway as I’ve had them all off and cleaned them up. Does anyone know if there is some other connector between the actuator and the ECU I can check out?

Also the frigging AC is still dropping gas, I think I’m in for an AC Compressor. Oh the joy! Has anyone managed to do one without pulling the motor? Given it’s ridiculous location!

I did discover yet another ‘crazy’ thing though, despite having changed the HVAC valve, the car was still blowing hot air all the time, I did the HVAC flap calibration in VCDS multiple times and it made no difference, but just hitting the auto button on the HVAC controls, it decided to at least pull cool air in from outside, so still no AC but at least I get lovely cool air in from outside until it heat soaks, then it’s just blowing warm air, not hot like it’s being heated, but not cool. If only it didn’t stink of burnt oil from the various oil leaks I could cope with it. LOL.

I’m thinking it’s time to bite the bullet, pull the motor and sort everything out, cam bridge seals, timing chains all the good stuff that will make it last longer than me. I’ve been toying with the idea of getting RE Performance to sort it, since Ricky is the V10 maestro, in these parts anyway… But that is not going to be cheap.

So the CEL decided to switch it’s self off after a while, then come back. Same codes. Low circuit on the cam position and actuator circuits on bank 1.

And now, just to top it all off and probably for shits and giggles… The bloody thing decided to burn a coil out. Luckily only round the corner from home so I limped it back while it was misfiring and cel was flashing it’s nuts off… But then I discovered the coil trying to set itself on fire. Smoking like mad it was and burning up inside… When the plastic had melted enough I managed to flip the top off it and cool it down with a fire extinguisher before the whole thing burst into flames.

Basically a new coil as well. It got so hot it melted the whole connector…

So it turns out the next job isn’t pulling the motor and sorting the rest of the oil leaks…

It’s finding the broken wires that cause the low circuits and that little fecker to short and try and destroy the whole car.

New connectors on order for all 10 coils since they’re brittle anyway. New coil. New plug in case that caused it. New conduits for the ignition coils since they’re all brittle and broke when I was pulling that bank apart to get the melted coil connector off and the joy of hours of tracing wires to find the fault / faults

Cars been running lovely since I sorted out the burnt out coil with the exception of the cam actuator codes coming back every now and then and the occasional Cylinder 3 misfires. But it appears the Cylinder 3 misfire has escalated and it no longer runs on that cylinder at all.

On my way home yesterday and the CEL decided to start flashing, so learning from the burnt out coil last time, I stopped immediately and got the car recovered home.

Started on the diagnostics today, did the usual things, swapped coils between cylinders, swapped plugs between cylinders always Cylinder 3…

Grabbed my meter and checked the ground, live etc at the coil, all fine.

So with a known good coil and plug that cylinder still doesn’t fire.

The only thing I can’t check is whether I have continuity from the coil to the ECU on the trigger wire as I can’t find any info on the pinout for the ECU’s. Does anyone know which ECU pin T60a/41 is on?

If I don’t have any continuity back to the ecu, then i’;m definitely chasing some broken wires. Which i have a sneaky feeling are where the harness passes through the firewall, the loom covering is not exactly at it’s best in that area. where all the different little off shoots join together. The wrap has come off, it could be in there somewhere that is causing the electrical gremlins on that bank of the engine…

Are you checking the plug directly for spark or just going off Vcds telling you what cylinder is misfiring? An injector that is not functioning properly will also trigger misfires. Although, checking the ignition is certainly the lower hanging fruit from a troubleshooting perspective.

Hey, thanks for the reply, the injectors are working fine I think, you can smell the unburnt fuel from the exhaust while it’s running.

I have other issues on that bank that seem to be electrical as well.
